The most common — and most expensive — mistake in blister packaging isn't choosing the wrong shape. It's choosing the right shape in the wrong plastic, because nobody asked one question at the development stage: what happens to this part after it's delivered?
If your line heat-seals blisters to cards, HF-welds clamshells shut, or top-seals trays with lidding film, the sheet material is dictated by your sealing process — not just by the product inside. Specify plain APET for a heat-seal application and you'll discover the problem on your own packing line: weak bonds, inconsistent seals, and reject rates that erase whatever the cheaper sheet saved.

Three corrections to boilerplate you may have read elsewhere, because they change buying decisions:
PVC is not heat-resistant. It softens around 65–80°C. Any heat in the product's life — hot-fill, warm assembly, a container crossing the equator — rules out PVC (and APET and PS). Use PP or PC.
Standard PS is not "low static." Base polystyrene is static-prone. The low-static reputation belongs to compounded anti-static grades, which must be specified explicitly.
PET is not "degradable." PET is recyclable — widely and genuinely. Any supplier calling it biodegradable is greenwashing.
Pack Style → Closure → Resin: The Decision Matrix
The pack style names the closure method; the closure method names the resin. Read this table before any blister RFQ:

The pattern: unsealed formats forgive; sealed formats don't. Fold-over clamshells and loose trays run happily on economical plain APET. The moment a heat-sealer or HF welder touches the part, you're in PVC or weldable-PET territory.
What Is "Welding-Grade PET" — and When to Pay for It
As EU and US retailers push PVC off the shelf, the sealed-pack workhorse becomes weldable PET. Three variants:
PETG — a glycol-modified amorphous copolyester. The modification is why it stays glass-clear and welds. Highest sheet cost of the three.
GAG — a co-extruded sandwich: PETG skins over an APET core. The PETG surfaces carry the weld; the APET core carries the cost down. The usual value pick for sealed packs.
Heat-seal-coated APET — standard APET with a seal-active coating for tray-sealing applications.
One chemistry correction worth repeating: PETG is not "PVC film laminated onto PET." PETG is a single modified polymer. The layered product is GAG — and it's PETG/APET/PETG, no PVC involved. A supplier who can't explain this distinction is reselling sheet, not engineering packaging.
The economics, stated honestly
Weldable sheet costs more than plain APET. What you buy with the difference is downstream yield: consistent seal strength, clean film peel-off, fewer line stops. In nearly every sealed-pack program we've quoted, the sheet upcharge is cheaper than the seal rejects it prevents. If your pack never gets sealed, skip the upcharge entirely — that's the same engineering honesty pointing the other way.
Two More Specs to Settle at Development Stage
ESD grades for electronics and battery trays
If the tray carries electronics or battery cells, specify the ESD tier by surface resistance, never by color:

Rule of thumb: returnable turnover trays need compounded grades — a coated tray's anti-static property fades mid-loop. Coated PET suits one-way shipments where clarity matters. Match the tier to your ESD program and ask for a surface-resistance report per lot.
Virgin vs regrind sheet
For food, medical, and high-clarity retail: virgin, food-contact-certified sheet only (FDA 21 CFR / EU 1935/2004 for export markets). For industrial and turnover trays, regrind-blend sheet is normal practice and a legitimate cost saver — expect darker tint and slightly lower clarity. If clarity, color match, or ESD stability matters, write "virgin material" into the contract explicitly; otherwise sheet lots can drift.
The Development-Stage Checklist
Before requesting a blister quote, have answers to these eight questions:
What happens to the part after delivery — seal, weld, film, label, or nothing?
Must the seal open cleanly (easy-peel) or stay closed (tamper-evident)?
Any heat in the product's life? (If yes: PP or PC, full stop.)
ESD requirement, and is the tray one-way or returnable?
Food or medical contact?
Clarity and branding needs?
Eco mandate — rPET content, PVC-free list, mono-material?
Volumes now and annually? (Tooling and sheet minimums amortize.)
A complete blister spec then reads: resin + grade (weld/ESD/food) + gauge + color + finish + pack style. Bring these answers to any competent supplier and your quote will be accurate the first time.
